Servo, BLDC, permanent-magnet and EV motor refurbishment

Star Automations refurbishes servo motors, BLDC and permanent-magnet motors, EV motors and special high-value motors at its Chennai bench and Puducherry factory, India. Each motor is refurbished as required (windings, bearings, encoder, brake, sealing), run-tested on a universal servo drive, load-tested on a custom-built rig and returned with a printed test report.

01How we test

Every refurbished servo motor is tested on our universal servo test system at our Chennai bench before it is returned.

The system is in-house. It runs servo motors from many brands on one rig, without each brand's own drive, and reads the motor's feedback device directly. So a motor is proven to run, under load, before it goes back to you.

Motors we refurbish

Permanent-magnet motors with feedback and electronics are our core work. Each type has its own failure pattern and its own test.

Servo motors

AC servo motors from the brands above, on machine tools, packaging lines, robots and presses.

Typical faults
Encoder or resolver failure, lost commutation offset, bearing noise, brake not releasing, winding insulation breakdown, oil or coolant ingress, damaged connectors.
Tested on
Universal servo test system: feedback test, run test, load test.

BLDC, EC and permanent-magnet motors

Brushless DC, EC and permanent-magnet synchronous motors, including motors with integrated drive electronics.

Typical faults
Hall sensor failure, failed on-board driver electronics, bearing wear, winding faults, connector damage.
Tested on
Phase resistance balance, insulation resistance, hi-pot (dielectric withstand), back-EMF and Hall checks, then a run test and a load test.

EV motors

Traction and auxiliary motors for electric two- and three-wheelers, with their controllers. For four-wheelers, we repair low-voltage boards.

Typical faults
Hall or encoder failure, water ingress, bearing wear, phase winding faults, connector and cable damage.
Tested on
Phase resistance balance, insulation resistance, hi-pot (dielectric withstand), back-EMF and feedback checks, then a run test with a controller.

Special high-value motors

Motors that are costly to replace, have long lead times or are no longer made. Each one is reviewed before we quote.

Work is decided by what the inward tests find, and quoted with those findings before we start.

How repair-return works, step by step
  • Inward inspection with photos. Serial number logged.
  • Insulation and winding resistance tests before any work.
  • Refurbished as required: windings, bearings, encoder, brake, sealing.
  • Feedback device repaired or replaced, and commutation alignment set.
  • Shaft, keyway, connector and cable checks.
  • Final run test on a universal servo drive.
  • Load test on a custom-built rig.
  • Printed test report, dispatched with the motor.

Exchange units when a line is down

For servo motor brands and series the test system covers, we can often ship a tested exchange unit while your motor is refurbished. Ask for availability with the part number.

Line-down jobs are prioritised. Warranty terms are stated on each quotation.

A refurbished motor keeps its copper, steel, magnets and housing in service. For plants and OEMs, that means fewer scrapped motors and older machines that stay productive.

06Programmes

For OEM and EV programmes

Star works to your test methods, acceptance criteria and reporting. The universal servo test system lets us verify each motor against your acceptance criteria and report per unit, by serial number.

It is how we have worked for about ten years as all-India warranty and service partner for RealLand servo motors (China), and on all-India warranty and post-warranty servo repair support for Shibaura Machine (formerly Toshiba Machine).

Most programmes start with a bench trial on 2–3 failed units.

07Upgrades

Servo system upgrades

When a servo motor or drive family is no longer supported, refurbishment keeps you running while you plan the next step. When it is time to change, we select a current servo package for the machine, migrate the drive and PLC, then install and commission it.

You get one team that knows the old system from repairing it and the new one from commissioning it.

How do you test a repaired servo motor without the original drive?

We test it on our in-house universal servo test system, which runs servo motors from many brands on one rig without each brand's own drive. It reads incremental, absolute and serial encoders, resolvers, Hall sensors and tachometers. Each refurbished motor gets a final run test on a universal servo drive and a load test on a custom-built rig, and goes back with a printed test report.

Which servo motor brands can you test?

The system tests servo motors from Allen-Bradley, Fanuc, Mitsubishi, Siemens, Yaskawa, Bosch Rexroth and Indramat, Panasonic, Sanyo Denki, Kollmorgen, Omron, Beckhoff, B&R, Baumüller, SEW-Eurodrive and others listed on this page. If your motor is not listed, send the nameplate and we will check before you ship.

Do you refurbish motor windings?

Yes. Motors are refurbished as required: windings, bearings, encoder, brake and sealing. What is needed is decided by the inward insulation, winding and feedback tests, and quoted with those findings before work starts. Every motor is then run-tested and load-tested before return.

Do you refurbish BLDC and EV motors?

Yes. We refurbish BLDC and permanent-magnet motors, including motors with integrated electronics, and traction and auxiliary motors for electric two- and three-wheelers. They are checked for phase balance, insulation resistance, hi-pot, back-EMF and Hall or encoder signals, then run-tested. For EV OEMs, Star works to your test methods, acceptance criteria and reporting.

What does the test report include?

The printed test report records the motor's identity and serial number, its inward condition, what we found and replaced, electrical and feedback test results, and run and load test results against the acceptance criteria, with a pass or fail and a sign-off. A sample is on our sample test report page.
