Allen-Bradley migration and upgrade
Allen-Bradley PLC, HMI and drive migration in India
Star Automations plans and carries out migrations from legacy Allen-Bradley platforms — PLC-5, SLC 500, MicroLogix, PanelView, 1336 drives, Kinetix and Ultra — to current Rockwell Automation platforms. We start with an audit, convert and rebuild the program and HMI, test in stages and cut over with a rollback plan. We also source the legacy spares you need to keep running until cutover.

Typical migration paths
The right target depends on your I/O count, networks, performance needs and budget. We confirm the target during the audit — the table shows the usual direction, not a fixed rule.
| Legacy | Typical target | What to watch |
|---|---|---|
| PLC-5, PLC-2, PLC-3 | ControlLogix or CompactLogix | Addressing model changes; 1771 I/O strategy |
| SLC 500 / SLC 5/03, 5/04 | CompactLogix 5380 or ControlLogix | 1746 I/O to 5069 I/O; RSLogix 500 conversion |
| MicroLogix 1000–1400 | Micro800 (CCW) or CompactLogix | Different programming software |
| PanelView Standard / Plus 6, RSView | PanelView 5000 / Plus 7, FactoryTalk View | Screen and tag conversion |
| 1336 PLUS / IMPACT / FORCE, 1395 | PowerFlex 755 / PowerFlex DC | Parameter mapping, comms adapters |
| Kinetix 6000, Ultra 3000/5000 | Kinetix 5700 / 5100 | Motion network and feedback compatibility |
| ControlLogix L6x, CompactLogix 1769, FlexLogix | ControlLogix L8x, CompactLogix 5380 | Studio 5000 version and I/O compatibility |
| DH+, Remote I/O, ControlNet, DeviceNet | EtherNet/IP | Gateways for staged cutover |
What needs care in this migration
Audit before quote
Most surprises in a migration are in what nobody documented. We inventory hardware, firmware, networks and spares first, so the scope and risk are known before commitment.
Staged cutover
Where the plant cannot stop for long, we stage the migration: parallel build, gateway bridging and rack-by-rack cutover, with a rollback plan for each step.
Keep legacy running
Until cutover, the old system must stay alive. We source and repair legacy Allen-Bradley spares so a failure mid-project does not stop production.
Independent engineering
We are an independent integrator. Where Rockwell tooling converts code, we treat the result as a starting point and review it by hand.
Our migration process
- Migration readiness audit: inventory of hardware, firmware, networks, programs and spares
- Back up and document the running system before anything is touched
- Design the target architecture and I/O mapping; agree scope and the cutover approach
- Convert and rebuild the program and HMI, with every conversion warning reviewed by hand
- Test in stages: simulation, panel factory test where panels are built, then site testing
- Cutover with a rollback plan, then handover documentation
What we need from you: Program backups (or access to the running processor); Electrical drawings and the I/O list, if available; Network layout and device list; Photos of nameplates, panels and wiring; Your shutdown windows and any safety requirements.
