PLC migration readiness audit for legacy control systems
Before a migration, Star Automations audits your legacy control system: hardware, firmware, networks, programs, spares risk and skills gaps. The audit gives you a scope, a risk list and a plan you can take for budget approval. It also covers what to do when the program backup is missing.

What needs care in this migration
What we assess
Hardware and firmware inventory, network map, program and HMI backups, spares availability, who can support the system, and cybersecurity exposure.
No backup or lost source code
If the processor is running we can upload the program. If not, we work from the machine, the I/O and the process to rebuild the logic.
No engineer knows the system
Legacy skills are disappearing. The audit documents the system so the knowledge is not lost.
Output
A written report, a recommended path and a phased plan including options that avoid long shutdowns.
Our migration process
- Migration readiness audit: inventory of hardware, firmware, networks, programs and spares
- Back up and document the running system before anything is touched
- Design the target architecture and I/O mapping; agree scope and the cutover approach
- Convert and rebuild the program and HMI, with every conversion warning reviewed by hand
- Test in stages: simulation, panel factory test where panels are built, then site testing
- Cutover with a rollback plan, then handover documentation
What we need from you: Program backups (or access to the running processor); Electrical drawings and the I/O list, if available; Network layout and device list; Photos of nameplates, panels and wiring; Your shutdown windows and any safety requirements.
