PLC-5 migration

PLC-5 to ControlLogix or CompactLogix migration

PLC-5, PLC-2 and PLC-3 systems are discontinued Allen-Bradley platforms. Star Automations migrates them to ControlLogix or CompactLogix: we audit the system, convert the program, plan the 1771 I/O strategy and cut over with a rollback plan. We also source and repair PLC-5 spares to keep you running until then.

Typical migration paths

The right target depends on your I/O count, networks, performance needs and budget. We confirm the target during the audit — the table shows the usual direction, not a fixed rule.

02Technical points

What needs care in this migration

Addressing model

PLC-5 uses file addresses such as N7:0 and B3:0. Logix uses named tags. Rockwell conversion tools give a starting point; the result must be reviewed by an engineer.

I/O strategy

1771 I/O can sometimes stay during a staged migration using a gateway, or be replaced with new I/O using wiring-conversion options that keep field wiring in place.

Messaging and block transfers

Processor-to-processor messages and block transfers need to be rebuilt for the new platform and network.

Battery fault

A PLC-5 battery fault means memory is at risk. Back up the program first, then replace the battery as the manual describes. We can help with both.

03How we run it

Our migration process

  • Migration readiness audit: inventory of hardware, firmware, networks, programs and spares
  • Back up and document the running system before anything is touched
  • Design the target architecture and I/O mapping; agree scope and the cutover approach
  • Convert and rebuild the program and HMI, with every conversion warning reviewed by hand
  • Test in stages: simulation, panel factory test where panels are built, then site testing
  • Cutover with a rollback plan, then handover documentation

What we need from you: Program backups (or access to the running processor); Electrical drawings and the I/O list, if available; Network layout and device list; Photos of nameplates, panels and wiring; Your shutdown windows and any safety requirements.

06FAQ

Common questions

Is PLC-5 obsolete?
Rockwell lists PLC-5 as a discontinued platform. Check Rockwell lifecycle status for your exact model. Spares are still available through the surplus and repair market, and we can source them.
Can a PLC-5 program be converted automatically?
Rockwell import tools can convert much of the ladder logic as a starting point, but addressing, timers, messaging and communications always need engineering review and testing.
Can 1771 I/O be reused?
Sometimes, during a staged migration, with a suitable gateway. The long-term plan is usually to move to current I/O. We decide this in the audit.
What if my PLC-5 shows a battery fault?
Back up the program while it still runs, then replace the battery following the manual. If the program is already lost, tell us — we can help recover functionality from the machine and I/O.
